I might try this:

1
Light the grill and turn the burners to high. Close the grill cover and allow the grill to heat the rusty grill grates for 15 to 20 minutes.

2
Turn the grill off and open the grill.
3
Scrub the grates with the wire grill brush while the grates are hot. Work the brush over the entire surface of the grates until you remove as much of the rust as possible.

4Remove the grates from the grill and rinse the grates with a garden hose to remove rusty dust.
5
Sprinkle a generous amount of baking soda over the warm grill grates and place the grates into an oven preheated to 350 degrees F. Leave the grates in the oven for 10 to 15 minutes, then remove them. The baking soda should cause a chemical reaction on the rust.

6
Place the grates back on the grill and scrub them again with the wire grill brush.

7
Remove the grates from the grill and rinse them again with a garden hose to finish cleaning them.

Best way to clean a grill would be to line the surface with tin foil, shinny side down, then blast the grill on high for 10-15 mins.
Excellent way to get the grease off, but not sure if it works on rust.

You should be able to just put some charcoal in the grill fire it up and put the grate on there and then when its hot scrape it with a brush.

DONT USE ANYMORE WATER !

In the future DONT USE WATER ! Just scrape it with a brush while it's hot and that will clean it.

I love my weber kettle and couldnt do without it.

just clean off the loose rust best you can, then either use a light coat of cooking oil or spray oil (like pam) to keep the rust from coming back.

after cooking on it, turn up the grill (or keep it going) to "cook off" anything on the grates. when the grill is cool, brush off and re-coat with food grade oil.

good luck

The "R" in "CLR" stand for rust. Just spray on, wait 5 minutes, then wipe off. No scrubbing required.
